Tracking it down when it does not appear to be consistent is the real issue here, especially if SMSI doesn't offer any insights to suggest a possible solution. Try adding code that *also* appends the same data to a db that you're writing to the order file via setheader -- and use this code in EVERY TEMPLATE that you are currently using setheader. This new db will be your 'log file' that records every setheader action.
