If this problem really only began when you upgraded, and if you haven't changed anything else, it seems pretty obvious that there is something new in the 5.1 code that is causing the problem. Tracking it down when it does not appear to be consistent is the real issue here, especially if SMSI doesn't offer any insights to suggest a possible solution. Try adding code that *also* appends the same data to a db that you're writing to the order file via setheader -- and use this code in EVERY TEMPLATE that you are currently using setheader. This new db will be your 'log file' that records every setheader action.
